However, they often find out that molded packaging parts made from these beads have weak corners, are not flat enough or even are not of equal weight. Most of these problems can be traced back to the particle size of the used EPS beads. In molded packaging parts the particle size of the EPS beads determines how a bead fits into a cavity, how much a mass can be steamed, how easily a part can be made with thin walls and how much lightweighting a part can be fine-tuned to. It is best to compare the particle size of EPS beads before the supplier even quotes a price.

Why does EPS particle size change the result inside a mold?

EPS is not a simple pour that is molded into shape. Beads are pre-expanded, then conditioned, filled into a mold and then fused into a solid form. Each of these steps are affected by the relationship of the bead diameter, the expansion ratio, the mold and the desired density.

Filling and fusion are linked

Larger beads fill volume more quickly to attain a lower apparent density in simple thick walled parts. Smaller beads pack up more evenly between ribs, corners and narrow sections. However, smaller beads are not necessarily better. A bead that is too small for the intended expansion will result in a heavier part that may need to be processed in a different steam and conditioning situation.

The right question is not “Which bead is cheapest?” It is “Which EPS particle size gives the required fill, fusion, surface, and weight in this tool?” Buyers should ask for a trial using the actual cavity, not a generic block sample.

Surface detail needs a controlled compromise

For items that are packaged in precision packaging such as instruments, electronics or ceramics, the packaging will have small radiuses and protective features. The supplier can then refine the structure or reduce weight by adjusting the particle size. However, the tooling has limits on what can be achieved and the smallest feature, wall thickness, venting and expected drop or vibration exposure must be included in the RFQ.

How should buyers connect particle size with expansion ratio?

When reviewing the particle size and the expansion ratio, it is important to study these two parameters in conjunction with each other. Refer to the product description of Huasheng regarding the various types of materials offered. For example the P-material for specification 301 has an one-time expandable range of 80-100%, for specification 302 it is 70-90%, for specification 303 it is 60-80% and for specification 401 it is 55-75%. The same table structure is given for the specification, thus the grade name alone does not permit any conclusion regarding the molded articles.

B material: Very fast molding, high strength, smooth surface. The given ranges for B material are listed in two different B tables within the product description. Before approving a sample the buyer must check with the supplier which B specification / table is to be used for the material in question. This minor document control measure will prevent a very common purchasing error: comparing two figures which are not based on the same product version.

For a technical trial, request these records:

particle-size designation and measured range;

one-time expansion range and target density;

conditioning time before molding;

cavity fill sequence and steam conditions;

part weight, dimensions, fusion appearance, and surface defects.

A good trial sheet makes the result reproducible. It also gives the mold maker a clear basis for adjusting vents, gates, and inserts instead of changing material blindly. Record the packaging mold, expansion ratio, and customized particle size in the same approval record so the comparison remains traceable. A second customized particle size trial should use the same cavity and acceptance limits.

When is a customized size better than a standard size?

While standard sizes are efficient for simple parts like panels, boxes or padding blocks, custom sizes are far more valuable when a part has a thin protective layer, mixed thickness, deep cavity or even weighs too much. REPS particle production is capable of making multi-layered particle sizes. The standard range of particle sizes is about 0.8-1.2 mm. However, this can be customized for individual projects. For example, a simple tray might use 0.65-0.8 mm particles.

One must treat this capability with the same respect as any other project decision and not expect to make every mold whatever size you wish. Test the proposed custom size against the standard size in a small trial in the proposed tool. Look at fill marks, welds, corner strength, dimensions and packing efficiency. The custom size may improve one area of performance but decrease the part’s processing speed. Therefore, one must calculate the total cost to make an acceptable part, not just the material.

El customized EPS solution design from Huasheng could be a good starting point for a drawing that requires a combination of lightweighting and local reinforcement. Include the part drawing, allowable weight range, critical dimensions, surface standard, drop or vibration method, and the packaging assembly around the molded piece. Also state whether the material must be ordinary EPS, recycled REPS, flame-retardant, or graphite-modified.

Use a three-stage approval gate

Approval of material description and particle size distribution record. 2. Approval of molded parts produced with the approved production-intent tooling. 3. Approval of a short production run to verify production of consistent batches of parts. Weight of parts from beginning, middle and end of the run to be recorded. Any weight drift to be investigated to determine if it is a result of a bead conditioning problem, a cavity fill problem or a steam balance problem.

Don’t rely on a surface sample looking good in order to prove impact performance. A smooth surface does not necessarily mean good fusion, and corners can be weak even if the sample looks good. A successful lab test does not necessarily translate into safe packaging. Make sure you record the test method, sample orientation, test conditions and acceptance limits with your approval record.

Conclusion: How can particle-size control reduce packaging risk?

Determine the most reliable EPS particle size by considering four key factors: tool geometry, expansion ratio, target density and finished-part test. For simple products, standard sizes are generally sufficient, whilst for more complex products such as those containing thin walls, deep cavities or which are subject to strict weight limits, it is recommended to conduct a comparative trial using different custom sizes. Our range of materials, ability to customize our REPS materials and application expertise can ensure that the initial trial is transformed into a workable specification.
